with the tail pushrod not connected to the servo, how stiff is the rods movement by hand?
Should move very freely.
Have you lubed the tail shaft?

Failing all this, use a full size tail servo.

I was never happy with the smaller servo on mine.
Was night and day difference with a full size servo

Gorn, I am gonna go to a 9254 on the tail. It's a little better, but not rock solid. I checked the tail and everything moves freely.

Current tail set-up;
Fut S9254
Align GP 750
KBDD Blades
servo hole at 12mm

Previous Tail set-up;
Fut S9257
Inertia 860 Gyro

No binding, everything moves smoothly, just cant get it to where the tail is holding well at all, it feels extremely "weak" (i.e. a gust of wind comes and it blows the tail out in a hover)

Im just completely lost here...

Cut the guide-eye for the carbon rod off, you don't need it, and it can cause friction.
make sure the tail slider works very smooth.
use MSH tailblades (the stiff type if you like), the blades are designed for this heli..
I still use MSH tailblades and they are perfectly fine, you can even get them in different colors nowadays.
And optimize the settings and the damping on the GP750 (sensitive gyro).
Make sure your servo uses maximum resolution between the limits (finetune servocenter distance)
Btw..I fly it (3D) with a mini servo (JR3500) for more than two years now, rebuild it a couple of times, and it has always been rocksolid.

In step 2 in Bob's video--and my manual is identical--during the assembly of the guide pulley, there are supposed to be 2 Guide Pulley Spacer 3x5x0.6 MSH 50018. Mine appear to be missing (and yes, I have looked at ALL the washers in that bag.) Funny thing is, these are not listed on the contents printed on that bag, Bag B, either... I read the contents of the other bags, and I don't think they are here at all.

Anyone else experienced this? Got a solution other than ordering the exact one, like maybe something I can get OTC somewhere?

Or maybe, since they are not even listed on the bag, have they been eliminated from the design, but the manual is not updated?

Looks like those spacers have been discontinued. I don't have them on my pulleys.

hmmm...

Edit: The (newer, I guess) manual for the carbon version does not have the spacers, so I think you are right.

Thanks so much for the vids, Bob. I started my CF FBL build a few days ago and have been following along. Question: I may have missed the answer elsewhere, but I'm to the point where you've decided to mount the tail servo on the left side of the boom. Does that mean I should move the elevator servo from the left side of the frame to the right?

You can do it either way. I also changed the position of the elevator servo on mine for the same reasons as moving the rudder servo, less likely to be struck by a blade in a crash, and helps to balance the heli L to R since the rudder servo was moved as well.
