IMO, the belt can never be centered on both sides of the main pulley because of the twist inside the boom. The starboard side will always ride just slightly higher than the port side. Mine is centered on the port side and rides about 1mm higher on the starboard side of the main pulley. The belt also rides a bit off-center towards the starboard on the tail pulley. All due to the quarter twist...

OK, thanks again Dr M
I used every suggestion and in particular really made the belt extremely tight. I replaced all pulley's and I think I got all adjustments perfect. Flew it today and so far, so good ! Think you are correct about the 1/2 turn of belt in boom.

Thanks All
Roger

is some pinging in the tail boom during Tic-tocs and flips normal or is that a sign the belt needs a little more tension? The belt is snug but not tight and during some tic tocs and other 3d i can hear some slight pinging and not sure if this needs to be addressed or not.

I'd say pinging means loose belt, but if it does not slip in those moves there's little more you can do to it to make it slip, so I'd be inclined to leave it alone.

After replacing:
Pinion
Main gear
Belt

The belt came off again!
I went to put it back on and then I found this

It's a bit hard to see but, the guide was working its way thru the plastic, it was on a big angle that would shoot the belt straight off the pinion.

I think it was caused by a couple of things, too tighter belt and too hotter motor and maybe bad bearings, they are not very good now.

I'm happy I have found something that explains it...

That's the result of a bad bearing...

1. bearing seizes
2. pulley and bearing spins on pulley shaft
3. pulley shaft gets hot
4. hot pulley shaft melts plastic
5. melted plastic can't hold pulley shaft
6. pulley pops out with belt

A good theory.
I did it again today!
This time on another p500, the beast.
Melted the mount and the pulley let go, this time it went for a ride thru the pinion.
Both had boca ceramic/stainless hybrid bearings, first had 180 flights, second had 49.
I temp checked the second heli after each flight today and it was not hot, 8th pack it squeeled and the belt came off.
So that makes 2 in 2 days, both days were over 30 deg c and I was pushing hard.

Why plastic pulleys ? I have metal one on the used Protos 500 I am rebuiling. I am thinking I will take it apart again and replace the bearings and pulleys.

You gotta oil those tiny bearings in the idler pulleys religiously, every 5-10 flights. A tiny drop of oil on each side makes a huge difference.

I cant think of any, people actually seem to have more problems with them. Though occasionally after many flights the flanges on the plastic ones can break off.

I can't really put it in words, but I've tried multiple combinations and found the best performance on my machine with 2 alu pulleys and 2 plastic ones. The plastic pair goes in front of the boom and alu next to the motor and at the tail pulley...

Wear performance better ?

I am going to change mine out. I am waiting for the alum pulleys. I have the plastic set. Since the bearings are the part that you would think takes the most stress. The material of the pulley you think would not be that important.

I ordered a new Futaba 14 SGH. I need it to start programming. This has been a long build. I have had a lot of waiting time for parts.
