Looking good, perfect indeed
One question. Are you planning in stretching the bird in the next phase, cause it could much much more air with bigger blades, give it a much lower rotor loading. All the record breaking helis have two things in common, big motors/esc and light weight.

I may, I'm gonna test the airframe extensively before I build the fuse, so I will try a mild stretch as well.

Got the rest of the parts and whipped it together tonight. Looks good, I just need to play with some shims tomorrow to tweak the setup and on to testing!

What motor are you using? I still have my airframe and stretching it to swing 423's with the new 1,880 kn 2520 motor and 2,600 rpm would result in an awesome "mini-Banshee".

I'm gonna use the 1880, but if you want to do 2600rpm, I think you should go with the 1680. I posted a .PDF with all of the gear ratios a few posts up, check it out.
Problem is, you cant go much bigger than 30T for the stage 1 pulley, you will have clearance issues with the final drive pulley (the tail pulley). You would need to fabricate a new motor mount to make that possible.

Alright, got it all together with the proper shims and whatnot. Good news, stock belt fits with the 17T tail pulley, but I suppose I will have to shave the boom a hair for the 19T.
I programmed a linear curve to take it slow and everything works! The belt tension is a bit tight, I need to play with that but just so you guys know, setting tension IS a royal pain in the ass... I'll figure out the proper method though, sort of like a puzzle game. Here are some pictures of the final product. As you can see, the bearings I used for the middle shaft are not shielded. Unfortunately, I could not find shielded bearings of the proper dimensions... this is an issue I will have to address. It is not necessary to use four bearings, but it does make alignment much easier.

Now lets not get ahead of ourselves here, the project will not be fully completed until late spring or early summer.
Before I start on the fuse and canopy I need to ensure that the mechanics work without a hitch, so this two-stage drive system will need to be put through its paces before I go and spend the money on the next stage of the project. I will post a video up of the testing though, just so you guys can see that it does work as intended. I will most likely do a few flights this weekend as the weather is supposed to be fairly nice. Stay tuned!

Good luck for your maiden. I'm digging your mod, really. So nice to be able to transform a bird like this using common parts and tools, and off course building/mechanical skills.

Tomorrow morning is maiden time! Got it all together, thread-locked and programmed.
Spooled it up to 100% using fixed endpoints and nothing went wrong, so I'm ready. I couldn't find any 18T pinions in stock so the highest ratio I was able to achieve is 8.5:1 which is very close to stock. Max head-speed tomorrow will be 3050.

I got to maiden the bird this morning and it was bittersweet. I hit a little speed bump.
The first two+ minutes were flawless, quiet and flying just as it would with the standard drive train. Then, the tail belt slipped off of the pulley and I lost it in the thorns. Damage is mild, blades, links and canopy standoffs. From my best judgement, the issue is the fact that the stage two belt and the tail belt touch. When I pulled up hard, the belt must have moved a hair and pushed the tail belt right off... that's when I lost the tail. I auto rotated, however, I landed in thick brush and the heli appeared to have hit a large branch. I do have a solution though! Tomorrow I am taking the 30T pulley to a friends house to mill it down a little. My 'drill and file' method works, however, the end result leaves the top and bottom slightly raised in a conical fashion. Milling both ends will give me the ability to raise the pulley an additional 2mm, allowing some clearance between the tail and stage two belt. Re-maiden will be next weekend because I need to order blades and standoffs.
