Here's my most recent prototype case. They're pretty big pain in the butt to build, but it's kind of a fun project now that I have the design pretty much figured out.
Hopefully this doesn't seem like I'm trying to detract from anyone else's setup. I've been working on charge cases for a couple years now, so I have a lot of time and money invested in making them as near production as possible. I cheated on this one and had the plate made with CNC, but the rest is all my wiring and layout ideas. It is a Pelican 1520 case with two 75A power supplies in series for 24V and will put out a total of around 1800W combined. It has a 12V socket with USB port supply for cell phones and iPads, etc... and has 4 60mm fans to keep it cool underneath.The guy I built it for only runs cars, so I added the extra posts on the side for other chargers since this charger alone won't come anywhere near tapping these supplies out. I think my next one will have 3 supplies and up to 36V output to match the latest big chargers, but after a certain point it doesn't do much good to try and cram much more in there because you'll likely never find a socket that could put that much combined power out without being on 220V (which these are capable of). The nice thing is it all runs on a single 14ga power wire for the input and can handle every bit of power that a wall socket will put out, so the breaker will likely trip before the cable can't take any more. I just wish I had thought to put a 20A plug and cable in it instead (maybe next time?). What's underneath the plate: Rat's nest:

Yep, 10 gauge to be exact. I wanted to either try for 8gauge or maybe multiple strands of 12 gauge, but 10 just ended up being the best settling point. It'll carry 55A reliably and probably a bit more than that since AWG is generally very conservative. But I seriously doubt that many chargers will pull over 50A on 24V since they usually tap out at 1000W for 6S packs.
I think my next case will be up to 36V just to cover the newer style chargers. I would do 48V, but it starts to make the cases really difficult to lug around (and they're nearly impossible to fully power on a wall socket with just the two supplies now). But I digress, enough rarely ever is.

What I am finding in my case is that the power cord from the PSU to the wall socket (18 gauge) appears to be the weak link... I can feel it getting warm when I am parallel charging my 6S lipos.... I am charging 6 x 5000 mah in parallel but could be 8 x in the future. I need to get a 16 gauge power cord.
I am using a 24V TDK Lamda PSU rated at 1500W so there is only one power cord coming in. Internally I am also using 10 gauge wires from the socket to the PSU but currently am just using a PC power cord that plugs to the socket.

You can find extension cables for fairly cheap on eBay. 6-10' lengths are probably the best bet. Look for 'C13 to Nema 5-15' and then the length if you want to narrow it down from there. You can get 2 and 3-way splitter cables as well, but they get pricey really quick and only a few places sell them. They're really good if you're running just the raw supplies outside a case or if you put in two 10A C14 receptacles.
It gets tough to find extension corda in 14ga longer than 25' so you're typically limited to 18 most of the time. 16ga is somewhat easier to find and will do around 1500W no problem, but that's input to the supplies which would leave around 1400W of usable power out of your supplies.

Jay, just head down to Home Depot or Rona and go to the electrical section where they sell bulk cable. Buy what you need for length along with the plug end to make your own.
I did this for one of my extension cords that I use for high draw applications, it was cheaper than the pre-made cables. Sent from the Samsung Galaxy S3 |

Yes Cabtyre is better quality than pre made cords too.
Also does better at lower temps, stays flexible.

No soldering needed to make the cable, Jay. Its screws, clamps, or crimps.

I'll second Jeff's recommendation of making your own cable, but splitters need to have the thickest cable possible before the split because that's where the current adds up to your total supply draw for all units connected. The splitter I showed in the picture was two 10A cables connected to the one C14 which was rated for 15A and supplies draw a max of 7.8A apiece, so it's a little close, but I doubt the guy would ever use that much.
